The accumulation of non-biodegradable, petroleum-based single-use packaging presents an urgent environmental crisis, particularly in dominant cocoa-exporting regions like West Africa, where millions of metric tons of Cocoa Pod Husk (CPH) are discarded annually as hazardous agricultural waste. This study presents a closed-loop valorization strategy by designing a purely theoretical, macro-scale industrial process simulation model to upcycle regional CPH side-streams into high-performance active and intelligent bio-based food packaging films. Operating under steady-state thermodynamic reference constraints (T₀ = 298.15 K, P₀ = 101.325 kPa), a multi-block refining flowsheet was computationally modeled across three interconnected operational tracks: Block 100 (First-order kinetic delignification and selective acid cleavage of amorphous matrix loops to isolate rigid, highly crystalline cellulose nanocrystals; CPH-CNCs); Block 200 (Supercritical fluid recovery using altered scCO₂ solvent matrices to isolate bioactive antioxidant polyphenols; CPH-Ext via broken-and-intact cell kinetics); and Block 300 (Continuous high-shear polyion blending and casting using a modified cationic cassava starch/chitosan hydrocolloid blend plasticized with 30 wt% glycerol). Materials performance simulations demonstrated that an optimal filler loading fraction of 5.0 wt% (Formulation M-5.0) generates an ideal interfacial hydrogen-bonding network across the polymer boundaries. This boundary alignment yielded a simulated peak Tensile Strength of 29.85 ± 0.95 MPa (representing a substantial 61.2% reinforcement over unreinforced controls) and a rigid Young's Modulus of 570.83 MPa. Mass transport modeling utilizing Maxwell-Barrer Fickian mechanics verified that this uniform nanoparticle dispersion maximized the matrix tortuosity factor (τ), reducing Water Vapor Permeability (WVP) by 56.5% to 2.11 × 10⁻¹¹ g⋅m⁻¹⋅s⁻¹⋅Pa⁻¹ and substantially minimizing the Oxygen Transmission Rate (OTR). Thermogravimetric specific heat capacity simulations (DSC) verified an enhanced structural ordering, shifting the simulated glass transition to 74.5°C and final thermal decomposition onset to 308.5°C. Active system kinetics demonstrated a stable DPPH radical scavenging efficiency of 84.2% over 48 hours, with a controlled migration velocity that successfully prevented early burst leaching. In antimicrobial boundary bioassays, the polyion network generated distinct inhibition zones against Staphylococcus aureus (18.4 mm) and Escherichia coli (13.8 mm). As an intelligent freshness indicator exposed to volatile total volatile basic nitrogen (TVB-N) spoilage metrics, the embedded CPH anthocyanins triggered an unambiguous, non-destructive colorimetric transformation (Δ E = 31.84), shifting visually from light pink to a vibrant green hue that far exceeds the human visual perception threshold (Δ E ≥ 3.5). Finally, environmental lifecycle tracking confirmed complete eco-compatibility, with the composite material achieving 88.5% cumulative biodegradation within 60 days under standard respirometric composting conditions (ISO 14855-1), while post-degradation soil matrix modeling (Lactuca sativa) verified zero phytotoxicity with a Germination Index of 101.2%, easily clearing the 80% OECD Guideline 208 safety baseline. These results establish a scalable, domestic engineering paradigm for transforming regional agricultural liabilities into advanced, eco-friendly functional resources for sustainable development.
